Duct fabrication: how ducts are made and why the material matters

Ducts are made to fit the building, not bought off a shelf. Fabrication means cutting, forming and joining sheet material into the sections your ceiling void will take.

Galvanised steel (GI) ductwork. Rigid steel sections insulated on the outside after forming. Heavier, slower to fit, and it needs more void depth once the insulation is on.

Pre-insulated panel ductwork. Rigid board with the insulation built in. Lighter, faster to install, and it fits the shallow voids most Dubai villas and apartments actually have.

Flexible duct. Insulated hose for short final connections to a grille, nothing more. Used as main distribution, or left sagging or kinked, it strangles the room at the end of it.

Round spiral duct. Rigid round ductwork, often left exposed as a design feature.

Which one is right is a function of the space, the ceiling void available and how the room will be used, and we will say which we are proposing, and why, in the quote. If you already hold drawings and want ductwork made to them rather than a system designed and fitted, the fabrication is a separate scope, priced on the drawing rather than the space.

Duct design and sizing

Sizing a duct is the same principle as sizing a pipe. Push too much air through a section that is too small and you get noise, resistance and rooms at the end of the run that receive almost nothing. Make it too big and the air slows down and never reaches where it needs to be.

The things that decide the layout:

  • How much cooling each room needs. Every room gets an airflow figure derived from its cooling load. The duct is then sized to deliver that.
  • The total run length and the number of bends. Every bend, branch and transition adds resistance. A duct route that zig-zags around six obstacles is a different design from a straight run of the same length.
  • The ceiling void you actually have. This is the constraint that decides most Dubai residential jobs. If you have 250mm of void, the design has to work inside 250mm, which usually means wider and flatter rather than deeper.
  • Noise. Air moving too fast through an undersized duct is audible, and it is loudest in exactly the rooms where you do not want it: bedrooms. Bedroom branches are sized more generously for that reason.
  • Balance between rooms. A short branch to the nearest room will always want to take more air than a long branch to the far bedroom unless the design and the dampers correct for it.
  • Access. Filters, coils, dampers and fire dampers all have to be reachable afterwards. A duct system with no access panels is a maintenance problem from the day it is closed up.

We produce a layout before fabrication rather than working it out on the ceiling as we go. On renovation and fit-out jobs that layout also has to be coordinated with the lighting, sprinklers, speakers and any structural downstands, because they are all competing for the same void.

Insulation and condensation control in Dubai humidity

This is where Dubai ductwork differs most from ductwork anywhere with a mild climate, and it is the single most common defect we are called out to.

Cold air moving through a hot, humid ceiling void puts a cold surface into wet air, and moisture condenses on it the way it condenses on a cold glass. Thin insulation, a badly made joint or a broken vapour barrier is all it takes. That water then does one of three things: it soaks the insulation and destroys its performance, it drips onto the ceiling board and produces the brown stain you eventually notice, or it sits in the void long enough to grow mould that then gets blown around the property.

Doing it properly means:

  • Insulation thickness appropriate to the duct's location and the void conditions
  • Every joint sealed, not just wrapped
  • A continuous vapour barrier with no gaps at hangers, corners, branches and where the duct passes through a wall
  • Sealing at grille connections and at the unit, which is where the barrier is most often left open
  • Correct support spacing so the duct does not sag and open a joint

If your ceiling is staining near a grille, or you have damp patches in a ceiling void with no plumbing above it, the ductwork is the first place to look. See also AC leaking water, which is the other common source of the same symptom.

Villas are the biggest ductwork jobs in Dubai residential work and they have their own patterns.

Long horizontal runs from a plant area or a roof-mounted unit down to distant bedrooms. Double-height spaces and majlis areas that need a different approach from a standard bedroom. Extensions and outbuildings that were never in the original design. Older villas where the existing ductwork is undersized for how the house is now used, or where rooms have been added onto a system that was never intended to serve them.

We also see a lot of villas where the ductwork itself is sound but the balance has never been set, so the rooms nearest the unit are freezing, the rooms at the far end are unusable in summer, and the family compensates by running everything at maximum. Rebalancing an existing system is a much smaller job than replacing it, and we will say so if that is what your house needs.

Roof-mounted units and roof duct runs need their own attention here, because ductwork exposed to direct sun on a Dubai roof is a genuinely hostile environment for insulation and outer cladding.

Ductwork in apartments and fit-outs

Most Dubai apartments already have concealed ducted AC, so apartment work usually falls into one of four categories.

Renovation reroutes. A wall moves, a kitchen opens up, a room is split into two, and the existing duct layout no longer matches the floor plan. Ducts have to be rerouted, branches added or removed, and grilles relocated.

Replacement of failed ductwork. Water-damaged, crushed or badly built ductwork, usually discovered when a ceiling is opened for something else.

Adding a branch. A study, a maid's room or a converted balcony that was never served.

Correcting a bad original installation. Flexible duct used as the main distribution, missing insulation, no access panels, or a layout that starves one bedroom.

Apartment work is dominated by access rather than by the ductwork. Building management usually requires a work permit and a service lift booking with a fixed time slot, common areas have to be protected, and working hours are restricted. Ceiling voids are tight and shared with sprinklers and lighting. We plan the sequence around the building's rules and handle the permits as part of the job.

Office, retail and warehouse ductwork

Commercial ductwork is designed around how the space is used and how it will be used after the next tenant changes the layout.

Offices. Ducting for a fit-out has to be coordinated with the ceiling grid, lighting, sprinklers, partitions and the final furniture plan. Zoning matters: meeting rooms fill up and heat up quickly, perimeter desks against glazing behave nothing like the middle of a floor plate, and a server or comms room is a constant heat load that needs its own treatment.

Retail and showrooms. High ceilings, heavy lighting loads, doors opening onto hot outside air, and a strong preference for ductwork that is either invisible or deliberately exposed and tidy.

Restaurants and cafes. Supply ductwork, plus kitchen extract and the make-up air needed to replace what the extract removes. Get the balance wrong and the dining room gets pulled into negative pressure, doors become hard to open and kitchen smells travel the wrong way. Where the site also has a walk-in on the plant, see walk-in chiller and freezer repair.

Clinics, salons and treatment rooms. Rooms that need controlled air movement and, in some cases, dedicated extract.

Warehouses and industrial units. Long spiral duct runs, high-level distribution, and units sized for volumes that dwarf residential work.

Most commercial jobs run in an occupied or partly occupied building, so phasing and out-of-hours work usually matter more to the client than the duct itself.

Duct modification and alteration

Not every ductwork job is a new system or a full replacement. A large part of what we do is duct modification: changing an existing system so it matches what the building has become, rather than what it was when the ducts went in.

Typical duct modification work:

  • Rerouting a run around a new wall, a new bulkhead or a structural change. Renovations move walls, and the ductwork above the ceiling does not move with them.
  • Adding a branch and a grille to a room that was never served, or to one that has been split into two.
  • Removing or capping a branch where a room has been absorbed into another space, which matters because a dead leg bleeds air out of the rest of the system.
  • Resizing a section that was undersized from the start and is starving the rooms at the end of the run.
  • Relocating grilles so the air lands where the furniture now is, rather than blowing straight onto a desk or a bed.
  • Extending ductwork into an extension, a converted balcony, a maid's room, a garage conversion or a new mezzanine.
  • Cutting in access panels on a system that was closed up without any, so filters, dampers and fire dampers can be reached without opening a ceiling every time.
  • Adding or correcting dampers so the system can actually be balanced.
  • Changing the connection where a new indoor unit has a different size or position from the one it replaced.

Modification is usually cheaper and far less disruptive than replacement, and on a sound system it is the right answer. The trap is treating it as a small job. Cutting into a duct changes the resistance of the whole network, so adding a branch without checking what it does to the rooms downstream is how one fixed room creates two new complaints. We measure the airflow the existing system is delivering before we change it, and rebalance after, which is the part that separates a modification from a hole cut in a duct.

Two things are worth knowing before you ask for a modification. First, if the existing ductwork is pre-insulated panel, it can be cut and rejoined cleanly, but the vapour barrier has to be made continuous again at every new joint or you have built a condensation problem into the ceiling. Second, if the system is already at its limit, adding a branch will not create capacity that is not there. In that case the honest answer is that the unit, not the ductwork, is the constraint, and we will say so rather than take the smaller job and leave you with the same complaint.

Modifications during an occupied fit-out are sequenced around the other trades, because ductwork, lighting, sprinklers and speakers all compete for the same ceiling void and whoever gets there last has the worst route.

If that is the sequence you want run on your ceiling, send a photograph of the void and a rough idea of which rooms are the problem. We will tell you whether yours is a modification or a replacement before we quote either one.

Replacing old or damaged ductwork

Replacement, rather than cleaning, is the right answer when the ductwork has failed rather than got dirty. Common triggers:

  • Water damage. Insulation that has been saturated does not recover. It stays heavy, it holds moisture and it grows things.
  • Crushed or collapsed sections. Often caused by another trade standing on a duct during an earlier renovation.
  • Mould through the system. Where contamination is in the material rather than on the surface, cleaning treats the symptom.
  • A layout that never worked. Undersized runs, flexible duct used as main distribution, no dampers, no access.
  • Change of use. A space that has become an office, a kitchen or a gym has different requirements from what it was built for.

Where the ductwork is structurally sound and the problem is dust, dirt or smell, duct cleaning is the cheaper and correct answer and we will tell you so. We would rather clean a system that can be cleaned than sell a replacement that was not needed.

Grilles, diffusers and where the air actually goes

The grille is the only part of the system anybody sees, and the type and position of it decide whether a room actually feels comfortable.

Supply grilles and linear slot diffusers put cool air into the room. Position matters more than people expect: air blowing straight down onto a bed or a desk is a complaint, and air discharged into a corner never mixes with the rest of the room.

Return grilles take air back to the unit. A system with too little return simply cannot move the air it was designed to move, no matter how good the supply side is. Undersized returns also make the system noisy.

Ceiling diffusers spread air in several directions and are the standard choice for square rooms and offices.

Fresh air grilles and extract grilles handle outside air coming in and stale air going out, particularly in bathrooms, kitchens and internal rooms.

Access panels are not optional. Filters, dampers, fire dampers and the unit itself all need to be reachable. A concealed unit with no hatch turns every future service call into a ceiling repair.

We will tell you where grilles need to go for the system to work, and where there is genuine flexibility for design reasons. There usually is some, but not everywhere.

Fresh air, extract and kitchen exhaust ducting

Not all ductwork carries cool air. A complete installation often also includes the following.

Fresh air ducting. Bringing outside air into the property and delivering it to occupied spaces. In Dubai that air is hot, humid and dusty, so it has to be filtered and conditioned before it goes anywhere useful. Sealed buildings depend on this for anything resembling breathable air. Where fresh air is inadequate, the symptom is a room that is cold and still feels stale, which is a ventilation problem rather than a cooling one. See indoor air quality testing.

Bathroom and toilet extract. Removing moisture and smell. Extract that is blocked, disconnected or was never adequate in the first place is one of the most common causes of bathroom mould in Dubai apartments.

Kitchen extract in homes. Cooker hood ducting taken to a proper discharge point rather than recirculated back into the room.

Commercial kitchen extract. A different order of work: heavier gauge ductwork, grease-tight construction, access panels for cleaning, and make-up air to replace the large volume being removed. If the make-up air is missing, the kitchen and the dining room end up in negative pressure, doors become hard to open and smells travel the wrong way. Grease duct is fabricated differently from comfort-cooling duct, and it has to be cleaned on a schedule once it is in service. See kitchen hood cleaning.

Basement car park, store and plant room ventilation in commercial and residential buildings.

Getting extract and supply in balance is the part most often ignored. A building that extracts more than it supplies pulls unfiltered hot air in through every door and gap it has, which costs cooling and brings dust with it.

Approvals, access and working in an occupied building

Ductwork rarely happens in an empty building, so the administration is a real part of the job.

  • Building NOC. Most managed buildings require a no-objection certificate, the contractor's documents and insurance before ceiling work starts.
  • Developer NOC. Required in many communities for anything affecting shared structure, roof penetrations or elevations.
  • Work permits. Working at height, hot work and out-of-hours work usually need separate permits raised with building management.
  • Service lift booking. Duct sections are bulky. Getting them into a tower on a fixed lift slot has to be planned, not improvised on the morning.
  • Working hours and noise. Most residential buildings restrict when noisy work can happen.
  • DEWA. Where the job includes electrical work for the unit or controls, it is carried out to DEWA requirements. We are a contractor working under a DEWA-enrolled electrical scope.

Whether we submit the approvals on your behalf or prepare the documentation for you to submit is confirmed when we quote, because it varies by community and by building. Approval timelines are set by the building rather than by us, which is why we start them early.

Testing, balancing and handover

  • Leakage check. Joints and connections checked, because a system leaking cold air into a ceiling void is cooling the void and not the room.
  • Airflow measurement. Air measured at the grilles and compared against what the design called for.
  • Balancing. Dampers adjusted so each room receives its share instead of the nearest room taking everything. This is the step that gets skipped most often and it is the difference between a system that works and one that argues with itself.
  • Noise check. Listening in bedrooms and quiet rooms at full flow.
  • Insulation and vapour barrier inspection before ceilings are closed, because after that it is expensive to look.
  • Access confirmed. Every panel and hatch reachable.
  • Walkthrough. We show you the access points and explain what needs cleaning and when.

Warranty terms for your job are confirmed in the written quotation. Duct installation is trade work unless it forms part of a wider renovation, in which case the renovation term applies.

A balanced system stays balanced for as long as the filters, coils and access panels are kept in order, so if you would rather have that handled on a schedule than remembered, it runs under an annual maintenance contract. To move it forward, get a written quote with the drawings or a photograph of the void.

Duct types, insulation and terminals

GI duct is galvanised steel, externally insulated, and the default on most Dubai fit-outs. PI duct, pre-insulated panel, is lighter, faster to install and often the right answer in a tight ceiling void or on a refurbishment. Flexible duct connects the rigid run to the terminal, and it is where most installations lose their airflow through sagging and over-length.

Insulation: fibreglass with an aluminium foil facing on GI, or the panel itself on PI. Kingspan and Isowool are the systems most commonly specified here.

Terminals and control: supply and return grilles, linear slot diffusers, jet nozzles for high-ceiling spaces, plenum boxes behind each terminal, volume dampers for balancing, and fire dampers where the run crosses a compartment line. Fire dampers are not optional and they are the item most often missing on a cheap installation.
